Press lines concentrate everything hard about retrofits: big rotating energy, production schedules with no mercy, and drive systems from an era when “spare parts” meant a machine shop. Notes from the trade, anchored in our HXSP press line work at Renault Bursa.

Why press main drives retrofit well

The mechanics of a press outlive its electrics by decades — the frame and crank are the asset. Legacy main drives (DC systems, or first-generation AC) carry three chronic costs: spares extinction (DC motor brushes and commutator work, dead thyristor bridges), energy waste (old drive trains and their losses), and controllability limits — modern vector control on a properly sized AC motor gives smoother acceleration profiles, which the mechanics feel: less shock into the drivetrain, measurable in maintenance intervals.

The engineering pillars: torque-duty analysis from actual production cycles (presses live on peak-vs-RMS sizing, and flywheel energy management shapes everything), regeneration decisions per the duty (see our economics post — press braking energy is real money at multi-shift duty), and the auxiliary systems (as in our 2 × 45 kW tension-controlled decoiler work) modernized as coordinated scope, because the line is a system, not a motor.

The cutover under pressure

Everything staged: new drive system pre-built and simulated, motor swap choreographed with rigging planned to the hour, cabling prepared in advance along surveyed routes. The stop itself: days, not weeks — with the first production shift after restart supervised and the trace recorder armed (the new system’s first week of recordings becomes the baseline forever).

FAQ

Keep the DC motor and just replace the converter? A legitimate bridge when the motor is healthy and budget is tight — priced against the AC conversion with the spares reality on the table.

What does the operator notice? Smoother running, faster fault recovery, and diagnostics that name problems — the HMI finally telling the truth about the drive.
