The compatibility question
The happy path exists when the old panel’s project can migrate within the vendor’s toolchain to a current model — worth checking first, always. The common path is a rebuild: the old panel generation’s project format is a dead end, and the screens get re-implemented on current hardware. The awkward path is an old PLC behind the new panel: current panels may no longer speak the ancient protocol natively, which brings protocol bridges (gateway converting the legacy PLC protocol to something current panels speak) or a driver hunt — solvable, but priced and decided up front, not discovered at installation.
Rebuild as an opportunity
A forced screen rebuild is the cheapest moment to fix twenty years of accreted HMI sins: apply the alarm philosophy (see our alarm design guide), normalize navigation, add the diagnostics pages the maintenance team never had, and bring the screens to the crew’s actual working language. Keep operational familiarity where it earns its place — button positions operators hit blind can stay — but familiarity is not an argument for keeping chaos.
The staging discipline is miniature but real: tags mapped and verified against the PLC (the old panel’s tag database is the survey document), screens simulated with the maintenance team before the swap, and the changeover itself a planned stop measured in hours — with the old panel kept in a drawer until the new one survives a full production week.
