VFD Energy Savings: The Honest Payback Math for Pumps and Fans

“Install a drive, save 50 %” is a sales slogan wearing an equation’s clothes. The real equation is better — where it applies — and knowing where it does not is what makes an energy audit honest.

Where the big numbers are real

The affinity laws do the heavy lifting: for centrifugal pumps and fans, shaft power tracks the cube of speed. A fan running at 80 % speed needs roughly half the power; at 60 %, roughly a fifth. The savings are real precisely where flow is currently controlled by waste — throttling valves, dampers, bypass loops, or worst of all, running flat-out because nobody controls it at all. Replace the throttle with speed control and the cube law pays you the difference, every operating hour.

The honest audit therefore starts with the load profile: hours at each flow demand. A pump throttled to 70 % flow for six thousand hours a year is a treasure chest; one running at full design flow around the clock saves nearly nothing from a drive (a few percent from removing valve losses, maybe) — and the drive adds its own 2–3 % losses.

Where savings are a myth

Constant-torque loads (conveyors, compressors at fixed demand, positive-displacement pumps) obey different physics: power tracks speed roughly linearly, and if the process needs the throughput, the energy story is marginal. Drives still earn their place there — soft starting, control, diagnostics — but sell those benefits honestly, not as kWh.
